UHMWPE Infeed Star Wheel Application in Beverage Filling Lines

A beverage manufacturer needed to introduce PET bottles into a filling machine at a fixed spacing. The infeed star wheel was installed at the entrance of the filling machine to receive, position, separate, and transfer each bottle smoothly to the filling carousel.

After the customer introduced a new bottle design, the original star wheel no longer matched the bottle diameter and profile. Bottles began to shake, tilt, jam, and collide during high-speed operation, affecting the continuous operation of the beverage filling line.

Project Background

PET bottles were transported to the filling machine through a conveyor. Before entering the filling station, the bottles needed to be rearranged according to the fixed pitch of the filling carousel.

The infeed star wheel was responsible for holding each bottle in a separate pocket and transferring it from the straight conveyor to the rotating filling mechanism. Its pocket shape, spacing, installation position, and rotational phase directly affected bottle transfer stability.

Problems with the Original Star Wheel

Inspection of the existing equipment revealed several problems:

  • The original star wheel pockets did not match the new bottle diameter.
  • Bottles moved and shook inside the oversized pockets.
  • PET bottles tilted or fell during high-speed operation.
  • Worn pocket edges scratched the bottle surfaces.
  • The original pocket pitch did not match the new bottle format.
  • Unstable transfer caused frequent jams and production interruptions.

Continuing to use the original component could have caused bottle deformation, surface damage, inaccurate positioning, and repeated production line shutdowns.

UHMWPE Infeed Star Wheel Solution

Based on the bottle samples, bottle diameter, neck dimensions, conveyor pitch, machine layout, and installation position, a new UHMWPE infeed star wheel was designed and machined.

Each pocket was processed according to the bottle profile so that it could support and position the bottle without creating excessive pressure. A suitable clearance was retained between the bottle and the pocket to prevent both excessive movement and tight jamming.

Rounded transitions were added at the pocket entrances. This allowed bottles to enter the UHMWPE infeed star wheel gradually instead of receiving a sudden impact.

The outlet profile was also matched to the movement path of the filling carousel, allowing each bottle to leave the star wheel smoothly and enter the filling station at the correct pitch.

Why UHMWPE Was Selected

Ultra-high-molecular-weight polyethylene is widely used for star wheels, guide rails, wear strips, and conveyor components because of its wear resistance, low friction, impact resistance, and self-lubricating properties.

Low Friction

The smooth UHMWPE surface reduces friction between the star wheel and PET bottles. This helps bottles move through the filling system without excessive resistance.

Bottle Surface Protection

Compared with metal components, the UHMWPE infeed star wheel is less likely to scratch or damage PET bottle surfaces during normal operation.

Impact Resistance

UHMWPE can absorb part of the impact generated when bottles enter and leave the star wheel, reducing hard collisions and sudden vibration.

Wear Resistance

The star wheel operates continuously and repeatedly contacts bottles. UHMWPE provides good wear resistance for high-frequency conveying applications.

Low Operating Noise

Replacing hard metal contact surfaces with UHMWPE helps reduce mechanical noise during bottle transfer.

Corrosion Resistance

UHMWPE does not rust and has low moisture absorption, making it suitable for beverage filling environments where cleaning and humidity are common.

Alternative POM Star Wheel Option

For applications requiring higher rigidity and tighter dimensional control, polyoxymethylene can also be used to manufacture bottle-handling star wheels.

POM offers high mechanical strength, good dimensional stability, low moisture absorption, and a smooth surface. It is suitable for filling and packaging equipment with relatively strict pocket-positioning requirements.

The final material should be selected according to the bottle weight, equipment speed, pocket structure, operating environment, and dimensional accuracy requirements.

Star Wheel Machining Requirements

Although the structure of an infeed star wheel appears relatively simple, its pocket geometry, pitch, center bore, and mounting holes directly affect bottle-handling performance.

The main machining requirements included:

  • Star wheel outside diameter and thickness;
  • Bottle pocket width and depth;
  • Fixed pitch between adjacent pockets;
  • Center bore and mounting hole positions;
  • Rounded pocket entrance and outlet transitions;
  • Clearance between the star wheel and guide plates;
  • Transfer position between the conveyor and filling carousel;
  • Concentricity of the outer diameter, center bore, and bottle pockets.

After machining, the component was checked using the customer’s bottle samples. The test confirmed whether each bottle entered the pocket smoothly and whether any jamming, tilting, interference, or excessive clearance occurred.

Installation and Commissioning

The original star wheel was removed, and the new UHMWPE infeed star wheel was installed on the existing drive shaft. The relative positions of the conveyor, star wheel, guide plate, and filling carousel were then adjusted.

During initial commissioning, the filling line was operated at low speed. Technicians observed how the bottles entered the pockets, moved around the star wheel, and transferred to the filling carousel.

After the low-speed test was completed, the production speed was gradually increased. The star wheel phase and guide plate clearance were fine-tuned to ensure synchronized and continuous bottle transfer.

Project Results

After installing the new UHMWPE infeed star wheel, the beverage filling line achieved more stable bottle transfer.

  • PET bottles entered the filling station at a consistent pitch.
  • Bottle shaking, tilting, and jamming were reduced.
  • Rounded pockets reduced impact during bottle entry.
  • The smooth UHMWPE surface helped protect bottle surfaces.
  • Contact noise between the bottles and star wheel was reduced.
  • The new bottle format was successfully matched to the existing filling machine.
  • Manual intervention and production interruptions were reduced.
  • The continuous operating stability of the filling line was improved.

The customer adapted the existing filling machine to the new bottle format without replacing the complete production line, reducing equipment modification costs and installation work.

Project Summary

This project used a newly machined UHMWPE infeed star wheel to solve bottle-format mismatch, unstable transfer, jamming, tilting, and surface scratching on a beverage filling line.

The component performed several functions, including bottle receiving, spacing, positioning, guiding, and transferring. By controlling the pocket profile, pitch accuracy, mounting position, and transfer path, the new star wheel allowed PET bottles to move smoothly through the high-speed filling process.

UHMWPE infeed star wheels can be machined according to bottle samples, production speed, conveyor pitch, equipment drawings, shaft dimensions, and actual installation conditions.
